Predictive Maintenance Is Finally Reducing Unplanned Downtime


Unplanned downtime costs Australian mining operations between $50,000 and $250,000 per hour depending on the asset. A haul truck breakdown at the wrong time can cascade through the entire production schedule. For years, we’ve talked about predictive maintenance as the solution, but the reality hasn’t matched the promise.

That’s changing. Over the past 18 months, I’ve watched several Pilbara iron ore operations and Queensland coal mines implement AI-powered predictive maintenance systems that actually work. They’re seeing 20-30% reductions in unplanned equipment failures, and the payback periods are measured in months, not years.

What Changed

The difference between predictive maintenance systems that fail and those that succeed comes down to data quality and integration. Early attempts collected vibration data from sensors but couldn’t connect it to operating conditions, maintenance history, or environmental factors. You’d get an alert that a bearing was degradating, but no context about whether it’d last another shift or needed immediate attention.

Modern systems pull together data from multiple sources. They’re reading sensor data from equipment, yes, but also correlating it with operator logs, environmental conditions, ore characteristics, and maintenance records. A dragline bucket that’s handling harder material than usual will show different wear patterns than one processing softer ore, and the system needs to account for that.

One firm we talked to helped a mid-tier gold producer integrate their SCADA system, fleet management platform, and maintenance database into a unified predictive model. The challenge wasn’t collecting more data, it was making sense of what they already had.

Where It’s Working Best

Heavy mobile equipment shows the clearest ROI. Haul trucks, excavators, and loaders generate obvious failure signals if you’re watching the right parameters. Engine temperature patterns, hydraulic pressure fluctuations, transmission behaviour—these systems can predict failures 7-14 days out with reasonable accuracy.

Fixed plant equipment is harder but potentially more valuable. A mill failure in a processing plant can shut down the entire operation for days. I’ve seen operations at BHP’s Olympic Dam implement predictive models for crushers and SAG mills that’ve prevented three major failures in the first year of operation. Each prevented failure saved somewhere between $2-5 million in lost production and emergency repairs.

Underground equipment presents unique challenges. Continuous miners and longwall systems operate in harsh conditions with limited connectivity. You can’t always get real-time data out, so some operations are using edge computing to run predictive models locally and only surface alerts when they matter.

The Implementation Reality

The technology works, but implementation isn’t plug-and-play. Every mine I’ve talked to that’s succeeded with predictive maintenance spent 6-12 months on data preparation and model training before seeing results.

You need clean historical data to train the models. If your maintenance logs are inconsistent—one technician writes “bearing replaced” while another writes “front left wheel bearing assembly R&R”—the system can’t learn patterns. Most operations spend more time cleaning and standardizing historical data than they do configuring the actual predictive models.

Integration with existing maintenance workflows matters more than the algorithms. It doesn’t help to predict a failure if your maintenance planners can’t act on the information. The successful implementations I’ve seen embed predictive maintenance alerts directly into CMMS systems where planners already work, with clear recommendations about when to schedule interventions.

What We’re Still Getting Wrong

False positive rates remain a problem. Most systems I’ve evaluated are tuned conservatively to avoid missing actual failures, which means they flag equipment for inspection that turns out to be fine. A 30-40% false positive rate is common. That’s still better than time-based maintenance schedules, but it creates workload for maintenance teams and can breed skepticism about the system’s value.

We’re also not great at predicting failure modes we haven’t seen before. These systems learn from historical patterns, so novel failure types—material defects, installation errors, unusual operating conditions—often slip through until they’ve happened once and entered the training data.

Cross-fleet learning hasn’t taken off yet despite obvious potential. In theory, a predictive model trained on 50 haul trucks across five sites should outperform one trained on 10 trucks at a single site. But equipment configurations, operating environments, and maintenance practices vary enough between sites that the models don’t transfer well. We’re not solving that problem yet.

Looking Forward

The next step is prognostic maintenance—not just predicting when equipment will fail, but optimizing replacement timing based on production schedules, parts availability, and operational priorities. Some operations are experimenting with this now, letting the system recommend pushing a bearing replacement by three days to align with a planned shutdown, or advancing it by a week because weather’s going to limit access.

We’re also seeing interest in using predictive maintenance data for procurement decisions. If your haul truck transmissions consistently fail at 8,000 hours while the manufacturer’s rating is 12,000, that’s information worth feeding back to your equipment suppliers or factoring into your next purchasing decision.

The technology’s proven itself. The question now is how quickly operations can integrate it into their existing processes and culture. That’s less about algorithms and more about change management, and it’s where most implementations still stumble.
